Evaluating Ultrasonic Sewing for Underwear and Lightweight Garments

Underwear and lightweight garments often require a soft feel, low bulk, clean edges, and reliable performance after repeated washing. Ultrasonic sewing may be suitable for selected constructions that contain compatible thermoplastic fibers, but close-to-skin comfort makes careful testing especially important.

Where the process may be evaluated

Manufacturers may test ultrasonic joining for selected edges, lightweight panels, linings, and accessory components. A bonded finish can reduce the visibility of conventional thread on some designs. However, whether the result is softer or more comfortable depends on seam geometry, tooling, energy input, fabric structure, and the way the finished garment contacts the body.

Key quality checks

  • Hand feel: Check for hard ridges, sharp edges, or stiffness against the skin.
  • Stretch: Assess whether the seam follows the fabric without cracking or restricting movement.
  • Appearance: Look for marks, discoloration, uneven width, or material thinning.
  • Durability: Test after the specified washing, drying, and repeated-use cycles.
  • Fit: Review how the seam behaves when the garment is worn and stretched.

Do not approve based on a single swatch

Run trials on every significant fabric blend, thickness, and layer combination. Curved seams, elastic zones, and overlapping areas may need different tooling or process settings. Record the approved sample and repeat the test when the material supplier or fabric finish changes.
